REAL-TIME DATA FOR SMARTER ASPHALT COMPACTION

Real-Time Density, or RTDensity™, started as a simple idea without any idea if it was even possible to estimate asphalt density from accelerometer and temperature sensors. Funding was originally secured for an exploratory experiment in which a steel drum vibratory roller was retrofit with accelerometers, infrared temperature and GPS sensors to pave a 100 ft section of 0.1’ thick Hot Mix Asphalt( HMA) test strip. Accelerometers were mounted to the compacting drum for measuring the physical forces during the compaction process. Temperature sensors recorded the surface mat temperatures. A GPS was used to record the precise location of each measurement for analysis and correlation of densities in the asphalt. Although this test strip was not intended for traffic use, density was strictly monitored. Hundreds of cores were systematically extracted in a 6-inch by 6-inch grid pattern to assess both the variability in density measurements and the performance of each sensor in measuring density. The vibration signals recorded by the accelerometers were too complex for human interpretation. However, computational analysis revealed a strong correlation between these signals and lab-measured densities. By analyzing specific frequency components and amplitude variations within the vibration signals, advanced machine learning algorithms— part of a specialized subset of AI technology— identified patterns that corresponded to different density levels. Leveraging these insights, RTDensity™ accurately predicted density using only vibration patterns and temperature readings. This marked the birth of a new algorithmic approach to quality control. After many years of refinement, RTDensity™ has evolved into a comprehensive, off-the-shelf system that can be installed on any make or model of steel drum vibratory roller. This retrofit capability means that even existing equipment can be quickly upgraded, enabling rollers to deliver intelligent, data-driven compaction and comply with modern regulatory data requirements. For instance, highway project data has shown that RTDensity™ has a reported average error of less than 1 % compared to core samples pulled for QA, demonstrating the system’ s remarkable accuracy in real-world applications. By providing density readouts directly to roller operators and quality control technicians, RTDensity™ empowers decision makers with timely, high-quality data during construction— precisely when it matters most. Each RTDensity™ system is equipped with wireless data links for remote tech support and data uploads. This enables both backups and off-site monitoring, adding another level of technology to paving projects. Through the RTDensity™ companion app, QC teams can now check live density readings from each roller and view rolling patterns via pass count. Additional measurements, such as nuclear gauge and core sample readings, can be entered to verify RTDensity™ data. Supervisors, foremen, and project managers can all check in remotely to see real-time updates on production. They can also monitor Percent Within Limits( PWL) and as-built profiles for density, temperature, and pass count. This effectively turns each paving job into a data-driven process for full quality control. For example, if a roller’ s density reading falls below the target, the QC team can immediately adjust operations based on live data. This prevents costly rework and ensures that project specifications are met efficiently.
